Instead of Buying a Thick Wood Countertop, She Glued Two Leftover Project Panels Together
Two 3/4-inch project panels left from another project gave her enough material for a thicker wood surface without buying a new slab. She stacked the matching 24-by-48-inch panels and joined them face-to-face, creating a top 1 1/2 inches thick.
The method depends on more than adding glue between two boards. The edges need to line up before the panels are clamped, and any remaining offset has to be sanded out after the glue cures. A clear finish protects the wood without covering the grain.
The result is a thick wood top that can be used for a table, counter, work surface, console, or another project that calls for more thickness than a single project panel provides.
Pick Which Panel Will Become the Top
Project panels are made from strips of wood joined into a single sheet. Both sides are already sanded, but knots, grain, and marks differ from one face to the other.
Before joining the panels, she checked both sides and chose the surface she wanted exposed. That face was placed down on a clean drop cloth so the back remained accessible for glue.
Cover the Back With Wood Glue
Wood glue went across the back of the first panel, with some space left near the perimeter to limit squeeze-out once the second panel was added.
The glue covers the broad face where the two pieces meet rather than joining them only around the edges.
Stack the Second Panel Directly on Top
The second 3/4-inch panel was placed over the glued surface. With two matching panels stacked together, the top reaches 1 1/2 inches thick without adding an apron around its edge.
At this stage, both layers are still easy to distinguish. Finishing the perimeter comes later.
Match the Edges Before the Glue Sets
Each corner and edge was lined up before clamping. Even a small shift between the panels would leave one layer projecting beyond the other.
Getting the edges close to flush here reduces how much wood needs to come off during sanding.
Clamp the Corners Without Shifting the Panels
Clamps went onto each corner, with the alignment checked again as each one was tightened. Pressure can move one panel across the other before the glue grabs, so the perimeter needs to be checked during this step.
Four corner clamps were used in the original process, though more can be placed along the sides.
Give the Glue 24 Hours Under Pressure
The panels stayed clamped for 24 hours while the wood glue cured. The original build also added five 1 1/4-inch wood screws from underneath, with one near each corner and another at the center.
The screw depth was controlled so none could break through the exposed face.
Sand the Joint Until Both Layers Sit Flush
Once the glue has cured, 120-grit sandpaper is used across the surface and sides. The perimeter needs extra attention because any offset between the two panels remains visible along the joint.
After both layers sit flush, 220-grit sandpaper provides the final pass before sealing. The surface is then wiped clean and left to dry. No edge banding covers the laminated construction; sanding creates the finished perimeter while the grain from both panels remains visible.
Seal the Wood Without Hiding the Grain
A water-based satin polycrylic was brushed onto the wood in the direction of the grain. The clear coating keeps the pale wood, knots, and individual strips visible.
The original process used three coats, with 220-grit sanding between coats.
From the Edge, Two Panels Read as One Thick Top
The finished corner shows the payoff of stacking the panels. What began as two 3/4-inch pieces now has a 1 1/2-inch edge, giving the surface the proportions of much thicker lumber.
The joint can still be found in the grain because the two layers do not match. Their edges, however, sit flush after sanding, so the transition can be felt as one continuous surface.
Flip It Over and the Construction Is Still Visible
From underneath, the five screw heads reveal how the two panels were reinforced after gluing. The underside was left without the polycrylic used across the top and exposed edges.
The finished 24-by-48-inch panel is no longer limited by its original 3/4-inch thickness. Two leftover pieces have become one 1 1/2-inch wood top ready for whatever base or installation comes next.
